Scenario
A company specialising in eco-friendly buildings has approached you to design the layout for their new build factory. This factory will build wooden “cassettes” which are modular building blocks which can be used in place of traditional brick walls (See below).
The production layout has been finalised (so cannot be changed – see Appendix) but they need you to design the layout of the rest of the building around it – specifically to accommodate the handling and storage of the inventory of raw materials and completed goods, as well as transportation routes to and from the production area.
You should endeavour to:
- Minimise the overall size of the building
- Minimise the distance travelled by forklift trucks which carry the pallets
Your submission should consist of the following:

- A brief explanation of the reasoning behind your layout, explaining the decisions and assumptions you have made.
- A table showing your calculated values. Hint: use a spreadsheet
Part B – Layout Drawing – Submit as a PDF (40%)
Using a CAD software of your choice provide a scaled, dimensionally accurate and fully labelled drawing showing:
- The location of the production area
- Your proposed layout of the parts storage – showing exactly where each part is to be located in a dimensionally accurate area.
- All walkways and access routes.
Part C – A flexsim simulation of your layout. Submit as a Flexsim File (40%)
Recreate your drawing in Flexsim express, modelling the forklift travel as it supplies the manufacturing area from the part storage location. Provide transportation for the completed assemblies from the final station to the warehouse.

- Calculation of space needed for each item of stock. (20 Marks)
You will need to determine the amount of space needed for each part in the warehouse, which depends on:
- The production volume
- The supplier lead time
- The number of pallets per delivery
Production Volume:
For your calculation, take the last number of your student number and use the table below to determine the daily volume for your design.

PART B – Layout Drawing
Using a CAD package of your choice, generate a scaled dimensionally accurate and fully labelled drawing of the layout, which should show:
- The location of the production area – this can be shown as an empty box.
- For the layout of the warehouse, provide sufficient space for the delivery being consumed PLUS sufficient space for the lead time before the next delivery.
- Material Flow:
On your drawing, show the precise route of travel of your transporter for each part being transported which should include at least (as required) the following:
- collect the part from the warehouse
- deliver to the assembly line
- return to starting point*.
- Your Drawing Title box MUST show:
- the total area of the building
- the production per day of your design
- supplier lead time used
Part C – Flexsim Hints
- As with the drawing, show the production area as an empty box.
- Use a processor to “pull” the parts from the warehouse to the line – use the processor as the footprint of your delivery location to the assembly area, using a 2 bin system. Send the output of the processor to a common “sink”.
- After you’ve calculated the racking needed, just represent its footprint in the warehouse. Show each location for parts as an appropriately dimensioned “Source”
GeneralNotesandRequirements:
- Assume 5 working days per week and that goods are not transported on weekends.
- Aisles should be a minimum of 3m wide to allow for forklift access.
- Assume that the footprint of each pallet is 1m x 1.2m pallet dimensions.Pallets are 154mm high on their own. They can be stacked to a maximum of 10 when empty.

Assume max height of the top of the racks is 5m. Note the max loading weight capacity of each rack.
- Provide space in the warehouse for 1 weeks empty pallets, but there is no need to model their transport to the warehouse.
- Assume that boxes / pallets are unpacked directly as needed to supply production at the assembly station.
- You may use 1 transporter to move parts from the warehouse to the assembly line.
- Label each flexsim element according to its function / station / part name
- Assume ONE entrance & Exit to the building for part shipping
- Provide enough part storage for two lorry loads of completed cassettes.
- Your layout does NOT need to provide for office space, toilets, eating areas etc
